    Is honing absolutely necessary?

As above, also check the ring gaps. You need to hone the cylinders to get the rings to seal.

    gt inlet mani size????

    IIRC its about 10cm^2.

    Suitable wastegate size

Avoid cheap ebay wastegates. A 35mm would be big enough, but i'm not aware of a known brand that make 1. Ideally you want a Tial MVS wastegate. You can't turn the boost lower than the spring. I.e. 1 bar spring is 1 bar min. They gradually open, but an EBC can hold them shut for longer.

Just fitted TD04 - massive problems PLEASE HELP

Ye. Its because there called "seals" everybody seems to think of a rubber o'ring or gasket, that will be damaged from doing so.

Just fitted TD04 - massive problems PLEASE HELP

I'm not which bits in the turbo would "blow or be damaged". It'll be fine mate, sort the kink out, it'll no doubt smoke for a bit afterwards as sounds like you've got a lot in the cooler pipes etc. Also make sure you check the oil level.

Anyone had probs with surge on a TD04 hybrid???

It will depend mainly on the turbo spec, what boost at what RPM are you doing when you think its surging? You could map it out i'd guess.

    Compound Charging

Have you copied that form another site or made it up? If you compress air it always gets hotter. (if you decompress it, it gets cooler also). Wheel speeds wouldn't change if you get the setup correct. Neither would the Ve of the engine. cylinder pressures are actually likely to increase. But...

    Removing an Engine.

There not the heaviest of engines, I've done 1 before without a crane, even when I had a crane to hand.

    equal length manifold

That manifold will probably hurt spool a little but this won't matter as your using a big turbo anyway as its a t3. Equal length is always better IMO. The internal volume of that manifold will probably be about 3 litres per runner, 12 litres total. Given you'll probably move about 500CFM...

    Compound Charging

Turbo's will be ones that are commonly used in this scene, mainly so people have a better reference point. Not directly. Not a million miles off though. PM me i'm sure we can help you out.

    Compound Charging

The setup's are right. I've tried to explain how they work a few times with little sucess. But basically yes the big turbo blows into the little 1. The little isn't restrictive as the air is of a higher pressure and lower volume. We are currently doing this setup on a starlet, wasn't...

    Compression Ratio

There are many other things that are more important than the compression ratio, your going to need it mapping to get the best from it anyway so I wouldn't worry too much. I'd take a better thinner HG and a better designed combustion chamber of a lower compression ratio anyday. We run 9.5:1 and...

Stainless steel is better than mild steel, whoever says mild is better i'd like to know the reasons.

can you run td04 on standard internals

Yes turbo honda, The ross pistons will have only helped by lowering the compression making it "harder" to make a mess of mapping it. We'r running that on an n/a Mr2 :) Also done 450+ on an n/a supra engine, 400+ on loads of stock honda's. 250+ on stock Glanza's. 400+ on stock evo's 450+...

can you run td04 on standard internals

I've got a full set of "Banana rods" on my garage wall of fail. This IMO is when you know the limit, when all 4 conrods have bent pretty much equally and not 1 has gone through the side of the block etc (we rebuilt the engine and it again) This is because the rods did bend from too much boost...
